1. Discovery & Spec Gathering
Everything begins with gathering the full set of requirements:
- Application needs: voltage, current, power/energy profile, how the device will be used.
- Mechanical constraints: size, shape, enclosure, connectors, weight.
- Environmental conditions: temperature, vibration, shock, humidity, etc.
- Regulatory, safety, lifecycle expectations: cycle life, safety standards, certifications required.
2. Chemistry & Component Selection
With specs in hand, Cell-Con selects the right battery chemistry and components:
- Choice among chemistries like Li-ion, LiFePO₄, NiMH, lead acid, etc., balancing energy density, safety, cost, and longevity.
- Selecting high-quality cells and reputable suppliers.
- Designing protection, smart electronics, BMS features as needed (fuel gauging, protection circuits, communications like SMBus/CAN/I2C).
3. Mechanical & Enclosure Design
Parallel to electrical design, the mechanical side is addressed:
- Enclosure design that fits the device physically, provides necessary protection (structural, thermal, environmental).
- Use of in-house tools like 3D printing to build sample enclosures and prototypes.
4. Prototyping & Testing
Once design is established, prototypes are built for evaluation:
- Multiple iterations for fit, performance, safety.
- Functional testing: voltage, capacity, overcharge/overdischarge, temperature behavior, current loads.
- Smart pack functionality: verifying communication, fuel gauging, serial numbers, cycle count etc.
5. Regulatory & Safety Compliance
Ensuring the design meets external standards is critical, especially for medical, military, or rugged industrial use.
- Coordinating with third-party test labs for certifications (UL, TÜV, UN 38.3, etc.).
- Doing internal testing and logging of test data for traceability.
6. Production & Manufacturing
After the prototype and testing phase is cleared:
- Manufacturing is scaled. Cell-Con handles both low and high volume builds.
- Strict quality control at all stages: component incoming inspections, assembly, functional testing, final pack performance.
7. Delivery & Post-Launch Support
Delivering the battery pack is just a milestone — support continues beyond that:

- Archival of design files, component specs, test results, so future iterations or replacements are easier.
- After-market support: handling field feedback, addressing defects, offering warranty, scaling future orders.
